Well, this was another trying day for me.  I thought I had ceased the engine in my N5c.  After I landed it, it sounded like a damn rock crusher and it was vibrating like crazy.  I put it aside and flew my E5.  On my third battery pack, I finally found out how hard you have to auger in an E5 to destroy the frame. :(

Anyway, my engine isn't ceased, I found the culprit when I took the engine out.  My question now is...  was there something in the way I assembled everything that could cause this?

Wow I am really sorry about your series of unfortunate events. Since the break didn't appear to stem from screws that could be over tightened my next out of the blue guess would be possibly a misaligned motor/clutch stack. It could have cause vibrations and/or stress on particular areas.

My second guess would still fall to a perhaps loosened screw causing the clutch to move around and put stress on that area.

From looking at the point where the  break occurred I doubt it was a result of over tightening the bolts. I assume both bolts were still in place when it was dismantled?
My guess would be that something jammed in between the clutch and bell. Was the liner recently replaced? If the liner came loose at the seam it could catch on the clutch plate arm and break it as a result.

Screws were both still in place and there isn't a crack running to either one of the holes.  The clutch liner feels smooth and is completely in tact.  There wasn't any large vibration until the clutch broke.  The alignment on the whole motor/clutch stack seemed really good.  The starter shaft turned freely and, as I mentioned before, there was no real vibration prior to this breaking.  I just seem to have a knack for winding up with stuff that likes to break.  Oh well, such is life.  I had to send in the DOA SK540 that I bought for my N5c, so I couldn't have all three of my helicopters in the air right now anyway, LOL.

I just finished dis-assembling my destroyed E5.  I really did a number on it.  I'm going to end up pretty close to replacing every dang part on that thing.  There isn't a whole lot left that isn't bent or completely broken.

Tomorrow I re-assemble the E7.  I might just hang it on the wall and look at it for a while before I fly again.  :D

LOL!  Thank you, that really did make me laugh, especially considering the collection of photographs that I have of all of the parts that I've destroyed in the last year.

Wow, funny thing this happened to a friend of mine on another brand Heli...we never discerned a reason as to how it happened. I'll be checking back incase someone chimes in with an answer! Sorry bout your troubles.

Brother,

 Those who know me know I went through a rough spell for about 3 months, now keeping in mind It consisted of dumb thumbs, Avionics Failure, And Field Equipment Failures all the way to forgetting a starter and or fuel while 60 minutes from the house. And the best part, Having your wife go out of town for a long week end only to have it rain or end up with a Migraine . All I can say is keep your chin up dude!! it will get a lot better! I promise!!!   As far as the Clutch is concerned. Chalk that up to just "S_ it" Happens. could of very easily been a void in the metal!! I call this the Light Bulb theory ( New Light Bulbs tend to blow) as soon as you put them in.  Just because its new doesn't mean it can fail! I will say I have never seen a clutch stack do that Especially on the truck load of Synergy Helicopters I have owned and still Own.   you follow the instructions to a "T" then your covered..
